Which Refractory Castable Type Fits Your Zone: LCC or Self-Flow?
Here's the thing: buyers ask us "which refractory castable?" constantly, and the label on the bag matters less than matching the type to the installation method. A great self-flow mix installed wrong fails faster than a so-so vibrated one installed right. The rule we work to: vibrated LCC for straight walls with access, self-flow for complex geometry and repairs, gunning mix for large surfaces and hot patching, and cement-bonded castable for the cheap low-duty end - the type is set by the zone geometry and your installation crew, not by price. This guide covers the castable families, how installation defines the type, and the numbers to compare them. What Are the Types of Refractory Castable?
Types of castable refractories sort by two axes: the binder chemistry and the installation method. Most buyers mix the two up, and it costs them.
By binder: cement-bonded (CC), low-cement (LCC), ultra-low-cement (ULCC), and no-cement (NCC) - the four families behind the monolithic refractory range. These differ in calcium oxide content, which sets the temperature ceiling and the fired strength.
By installation: vibrated castable, self-flow, gunning mix, and ramming mass. These differ in how the material is placed, which decides where each type works.
You can have a low-cement self-flow castable or a cement-bonded gunning mix. Both axes matter, and this guide covers both - that's the difference between choosing a refractory castable by name and choosing it by job.
Why does the distinction matter? Because a refractory castable is priced and graded by type, and the wrong type fails even at the right temperature. Two bags that look identical - one CC, one ULCC - behave completely differently in service. Reading the type on the COA before you pour saves a reline.
Cement-Bonded vs Low-Cement vs Ultra-Low-Cement
Cement-bonded castable (CC) is the classic: 15-25% calcium aluminate cement, CaO above 8%, water demand 8-12%. It sets fast, installs forgivingly, and costs the least. Its ceiling is lower - the calcium softens it above 1,450-1,500°C, and fired porosity runs higher. For boiler zones, furnace walls, and general duty, it's still the value pick.
Low-cement castable (LCC) drops the cement to roughly 5-8%, holding CaO at 2.5-5%. Water demand falls to 5-7%, fired density rises, and CCS climbs to 70-100 MPa after 1,100°C firing - the low-cement castable page carries the full grades. That tighter structure is why LCC outperforms CC in slag and abrasion zones above 1,450°C.
Ultra-low-cement (ULCC) goes further: cement under 3%, CaO below 1.5%, water at 4.5-6%, CCS at 80-110 MPa. The refractoriness ceiling lifts to 1,600°C and beyond. ULCC is what we specify for burner zones and kiln hoods where every degree of headroom is used.
No-cement castables (NCC) replace the cement with hydratable alumina or phosphate binders. Highest purity, highest cost, reserved for special duties - low-iron zones, ultra-high temperature, or chemistry-sensitive applications.
The trade-off runs through all four: less cement means better high-temperature performance and worse installation tolerance. That's the whole story of the binder family.
Which binder dominates in practice? In our shipments, LCC accounts for about 60% of refractory castable tonnage, followed by CC at 25% and ULCC/NCC at 15%. The mix shifts toward ULCC every year as furnaces run hotter.
Vibration, Self-Flow and Gunning: How Installation Defines the Type
Vibrated castable is the standard: mixed, placed, vibrated to remove air. It needs formwork, a vibrator, and access. The payoff is the lowest water demand for its class and the densest result.
Self-flow castable needs no vibration. It flows into place under its own weight, filling complex shapes, arches, and repair cavities that a vibrator can't reach. Water demand runs a bit higher, which trades a little density for a lot of reach. For tundish linings, burner block repairs, and any zone a man can't stand in, self-flow is the answer.
And self-flow isn't a grade upgrade - it's a placement method. You can buy a self-flow version of almost any refractory castable grade, from CC to ULCC. The water demand runs 1-1.5% higher, and you trade that for reach.
Gunning mix is pumped through a hose and shot onto the surface. No formwork, no vibration - the material compacts on impact. It's the fastest way to line a large surface or patch a hot zone between campaigns. The trade-offs: rebound loss and a slightly more porous structure.
Ramming mass is placed by hand or pneumatic rammer, then compacted in layers. It suits furnace floors and induction furnace linings where vibration isn't practical. That two-axis framework - binder and placement - is how we specify every refractory castable we ship.
Which Refractory Castable Type Fits Your Zone?
Four questions decide the type.
Installation access. Can a crew reach the zone with formwork and a vibrator? If yes, vibrated LCC. If not, self-flow.
Geometry. Straight walls and floors: vibrated. Curves, arches, burner blocks: self-flow. Huge flat surfaces or hot patching: gunning.
Temperature and slag. Under 1,450°C: CC or LCC. Above: LCC or ULCC. Aggressive slag: LCC/ULCC with the densest structure.
Repair frequency. Zones patched between campaigns favor gunning or self-flow - both place quickly with minimal downtime.
One more input: installation crew skill. If your crew is new to castables, cement-bonded types forgive mistakes; LCC and ULCC don't. Our rule: choose the type by installation first, temperature second, price last. A refractory castable that's hard to install correctly is a bad buy at any price.
Typical Numbers: CCS, Water and Life
The numbers to compare, per 1,100°C firing: CC runs 40-60 MPa CCS with 8-12% water demand. LCC runs 70-100 MPa with 5-7% water. ULCC runs 80-110 MPa with 4.5-6% water. NCC sits at the top with the least water and the highest cost.
Service life follows the same curve in hot, slaggy zones: ULCC outlasts LCC outlasts CC. In mild zones under 1,200°C, the life gap nearly disappears - which is exactly why paying for ULCC in a boiler wall is wasted money. Match the type to the duty, not to the brochure. Thermal conductivity follows the same ladder: denser castables conduct more heat, so energy-sensitive vessels often pair a working castable with an insulating castable layer behind it.
Our QC average: LCC HA-60 runs 68 MPa against a 60 MPa target across the last 160 batches. We test every batch, and the numbers on our COA are the ones we shipped, not the ones we hoped for.
